The rebuild can fail because of a bad sector on the source drive. If this happens, reboot and enter the 3ware BIOS. Change the newly added drive to a SPARE and boot. Then try the rebuild again using the “Force Continue on Source Errors” or the “Ignore ECC” option. After the rebuild completes you should run a file system check.
